Preparatory Work

Raise bike on lift stand See Owner Manual (p. 59, 2024). Remove seat, fuel tank, airbox cover, main silencer. Drain gear oil: remove level screw (1), then drain plug with magnet See Owner Manual (p. 149, 2025); torque drain plug M12x1.5 20 Nm, level screw M6 8 Nm.

Cylinder & Piston Kit (A45030138000)

Top End Removal

  1. Remove exhaust manifold, reed valve housing/intake flange (torque M6 6 Nm on reassembly See Owner Manual (p. 149, 2026)).
  2. Disconnect sensors (water temp Pos. 29, crankcase pressure Pos. 30). Remove cylinder head bolts/nuts: collar screws M8x35 (Pos. 11, torque 25 Nm + 90° on reassembly), M10 studs/nuts (Pos. 12-13).
  3. Lift cylinder head; inspect combustion chamber insert (Pos. 5). Remove O-rings (Pos. 3-4, 9); replace with new 107x2 O-Ring (0770107020), 78x2 O-Ring (0770078020).
  4. Remove cylinder (Pos. 1); check bore/Z-dimension (50.2-50.5 mm for 300). Pull piston; replace rings/piston kit.

Power Valve Cleanup & Reset

Exhaust Control Actuator (A45041072033)

  1. Remove covers (Pos. 23/26 right/left); gasket (Pos. 24 A44037006000). Clean carbon from flap (Pos. 9), valves (Pos. 12/13), lever/bushings (Pos. 6-8). Lubricate O-rings/bearings; replace 12x1.5 O-Ring (07700120151).
  2. Inspect actuator (Pos. 1); test movement. Reinstall with Loctite on screws (Pos. 4/10, M5 5-6 Nm).
  3. Reset: Use KTM diagnostics tool to program end positions See Owner Manual (p. 130, 2024). Ensure smooth operation.

Reassembly

  1. Install base gasket (Pos. 14, match thickness for squish). Fit new Cylinder/Piston Kit (A45030438000); torque progressively: head bolts M8 10 Nm + 90°, M10 nuts 25 Nm.
  2. Reinstall head with new O-rings/copper seals (Pos. 7/10). Combustion insert (Pos. 5 A45030160000).
  3. Power valve covers torque M5/M6 6-8 Nm with Loctite 243. Intake flange M6 6 Nm See Owner Manual (p. 135, 2024).

Finishing Work & Break-In

Reinstall components reverse order. Refill gear oil 0.8L 15W/50 See Owner Manual (p. 150, 2026); check level. Prime oil pump: full throttle, connect wake-up to diagnostics, wait for no bubbles See Owner Manual (p. 133, 2024). Clean oil screen with new clamp (hose clamp pliers). Test ride; read error memory.

Break-in: Vary RPM 20-30 min, no full throttle first hour. Check Z-dimension post-run.
